This was actually the mid-season finale. It supposed to return either later this year or early next year.

There's nothing to stop Stark from coming back and being played by a different actor. It's Eureka: strange things happen. There could be any number of reasons for the changed appearance. Carter happiness can't last. It would kill the series.
